How Long Do Spark Plugs Last? A Buyer's 7-Step Replacement Checklist

Step 1: Confirm the symptom — don't guess

Everything I'd read about diagnostics said trust the symptom. In practice, the symptom is just a pointer. A misfiring engine, a rattle on cold start, a vibration under acceleration — these tell you something is wrong, not what's wrong.

Spark plug trouble usually shows up as a misfire under load, rough idle, or worse fuel economy. If you're lucky, the check engine light gives you a P0300-series code — maybe a P0302 that points straight at cylinder 2. If you're not, you get a driver saying "it just feels off."

If you're searching "signs of bad driveshaft," here's what actually matters:

  • Rhythmic vibration that gets worse with speed (not just at one exact speed)
  • Clunking when shifting into drive or lifting off the throttle
  • Squeaking or clicking from underneath — usually worn U-joints

For the 5.4L Triton, timing chain trouble is grim but predictable: a harsh rattle for a second or two on cold start, then silence as oil pressure builds. Later, cam timing codes (P0011, P0021). I've also seen metal bits in the oil — that's the point where you stop diagnosing and start budgeting.

Pull codes and get eyes on the part before you order. I've seen a "bad driveshaft" turn out to be a transmission mount, and a "timing chain noise" turn out to be a loose heat shield. Parts are easier to buy than to return.

Step 2: Know the realistic service life

So, how long does a spark plug last? Manufacturer ratings put copper-core plugs — like the Autolite 25 — at 20,000 to 30,000 miles. Iridium plugs, like the Autolite XP Iridium XP5683, are rated at 60,000 to 100,000. In my experience, real fleets see copper die around 20k, not 30k, especially in stop-and-go use. Iridium gets you to 60k without thinking about it.

The 5.4 timing chain is a different story. Ford never published a "replace me at X miles" interval for the chain itself. The tensioners are the weak point. On the 3-valve 5.4 found in 2004-2010 F-150s and similar trucks and SUVs, I start budgeting for a timing chain kit around 100k miles. The plastic guides get brittle and the tensioners bleed pressure. The chain itself is usually fine — it's surrounded by parts that aren't.

Here's what you need to know: mileage is the starting point, not the answer. A truck that tows or idles all day will eat spark plugs and timing components faster than a highway commuter, and no chart fully accounts for that.

Step 3: Verify the part number before you order

Misordered parts are my #1 source of wasted money. People assume any spark plug with the same thread size will work, and that's how you get a plug with the wrong heat range or a pre-set gap that doesn't match the engine. The Autolite 25 is a standard copper-core plug. The XP5683 is from the iridium XP line — fine-wire electrode, longer life, different spec. Different application. Check the engine code against the catalog before you commit.

Same deal with the 5.4 timing chain. A "kit" can mean anything from a bare chain and tensioner to a complete set with guides, phaser bolts, and gaskets. The complete kits cost more. They also save you from ordering a missing $40 guide bolt at 4 PM on a Friday and paying $90 for overnight shipping. I have receipts.

Step 4: Run the total-cost math

Part price is the smallest number in the repair. Labor is bigger. Downtime is the biggest of all.

Most people compare $3 vs $9 spark plugs and stop there. That's like comparing grocery bills by the price of salt. Let's do the math with labor at $100 a job — very roughly, for a common V8:

Copper plug over 90k miles: 3 jobs × ($100 labor + $3 part) = $309.
Iridium plug over 90k miles: 1 job × ($100 labor + $9 part) = $109.

That's a $200 difference per vehicle. With 15 vehicles, the iridium choice saves about $3,000 over 90k miles — and removes 30 trips to the shop. To be fair, copper plugs have their place: low-mileage vehicles, short ownership, cost-sensitive work. But for a vehicle that has to be out every morning, the TCO math isn't close.

The 5.4 timing chain math is even more lopsided. A complete kit and proper labor runs maybe $1,800-2,500 (check current pricing; it changes). A failed tensioner that lets the chain jump will hand you a new-engine bill in the $7,000+ range. The preventive repair is expensive. The reactive one is a lot worse.

Step 5: Price the uncertainty

In my opinion, this is the step that separates good buyers from everyone else. When you choose "probably fine" over "I'm certain this will hold," you're taking on risk. You need to know what that risk costs — and it usually costs more than the part premium.

In March 2024, we saved $400 by buying a bargain timing chain kit for a 2007 F-150 at 112k miles. The tensioners bled down overnight. Two months later, we had the engine apart again. Rework labor: $1,850. The $400 "saving" cost us $1,850 plus two weeks of the vehicle being gone. Honestly, I still think about that.

People think a timing chain kit is a timing chain kit because the box says the same part number. Actually, the tensioner quality is where the price difference lives — and you don't see it until the cover is off. That's the definition of a hidden cost.

When a repair comes with a deadline — a delivery run, a production line, a customer pickup — paying for certainty isn't a luxury. It's the cheapest insurance you'll buy. In April 2024, we paid $140 for overnight shipping on a phaser lockout kit. The alternative was three days of downtime at $400/day. That $140 fee is basically buying back three days.

Step 6: Check the full repair scope

Everyone who looks up "signs of bad driveshaft" finds U-joints, orders U-joints, and forgets the rest. A driveshaft might also need balancing, or the flange bolts are torque-to-yield and need replacing. One fresh U-joint and one old one on the same shaft will vibrate right back.

For the 5.4 timing chain job, the full scope usually includes:

  • Both chains and guides
  • Tensioners — the actual weak point
  • Cam phaser bolts (single-use, torque-to-yield)
  • Front cover and oil pan gaskets
  • VCT solenoids and spark plugs — because you're already in there

Doing the job twice because you skipped the VCT solenoids is exactly the kind of "saving" that ruins a budget. In my experience, it's cheaper to expand the scope while the engine is apart than to pay labor twice.

Step 7: Document everything

I keep a spreadsheet. Every order goes in with a date, vehicle mileage, part number, and the failure that prompted it. After 8 years, that spreadsheet is worth more than any catalog.

When I audited our 2023 spending, I found that 22% of our spark plug replacements were on vehicles that had already received plugs within 40k miles. That meant either copper was being installed where iridium was spec'd, or the replacement decisions were based on habit, not condition. Three notes before you order

1. "Lifetime" is a sales word. Iridium plugs get called lifetime in a lot of catalogs, but they still wear. Most are rated 60k-100k miles depending on the application. This was accurate as of early 2025 — verify current part numbers and intervals before you budget, because catalogs change.

2. The cheapest 5.4 timing chain kit isn't the cheapest. I keep repeating it because it keeps being true. When the labor is $1,500+, a $400 kit price difference is 20% of the job. A redo is 100% more.

3. A vibration isn't always a driveshaft. Tires, motor mounts, and wheel balance issues all fake the same symptoms. Diagnose first. Take it from someone who once ordered $800 of "driveshaft" parts that turned out to be worn motor mounts.
